Hi guys, well no good news on my trip. Start of day 2, visiting an out of the way breakfast place n hit the sump bolt on a big pothole on the drive in! Tore it right out, busted the sump!!
Stranded in the middle if nowhere with no cell coverage, not a happy time. My brother rode to next town n raised help. Trip is over n bike busted.
Lucky I shut it down quick, so 99.99 % sure the engine is fine.
Absolute pisser.
So, do I have to take engine out to remove the sump, or just exhaust, which will be it's own nightmare.

That's shit news Col. Did that happen with the stock sump plug fitted or the valve one people seem to like?
The sump will come of with the engine in the frame but the collector & can will need removal. I did Dales only last week & had to slightly loosen both outside header flanges to pull the pipes to the side. There's also a loose pipe that will fall with the sump. I just closed the location lug so it would hold itself in place.
Exhaust off only.
Have a look in my members rides tgr6ead. Same thing happened to me. Replacing sump easy job just take note of where things are when you pull the sump off. Use correct torques when putting it back together. I could do it so anyone can.
Not good Col for sure. As others have said, sump can be replaced without taking the engine out. Shame it's ruined your trip though.

What a bummer Col, were you far from home?
I was at the very top of the south island, Farewell spit, Puponga is the closest locale. 7hrs + from home & 520k one way.
Got hold of the Mrs by climbing to the top of the nearest hill & finally got a couple of bars of reception. Right out of breath I was too, and bloody hot in riding gear, she answers & hears me out of breath & the wind howling down the phone, hears about something broken, figures it's me, says you've come off haven't you & gets into a panic.
I tell her I'm fine, and it's the sump that's broken. She wants to come & get me, I tell her it's feggen miles & will take 7-8 hrs, she don't care & wants to come. So, I ask her to hire a trailer & came up to get me, my brother knew an old workmate in the next town, he came out with a trailer & ended up taking me 3 hrs towards home. He dropped me at a roadside café & I waited for wife & trailer. Was very kind of him to take me 3 hrs toward home, as that saved us 6 hrs travel, 3 in to where I was & another 3 back to the café.
I reimbursed him accordingly.
Now I've got some work to do on the poor ole girl.

Sump off & repair (new gasket? or is the one there most likely useable again?)
LED Indicators off, either re-fit originals or get BRIGHTER led's

The can will be off too, may leave it off & get another sort, bit more sounds. (not too much)
Might take the fairing off & put original headlight back on
Fit the new front pads (HH) & service & paint the calipers

I used a new gasket. Just my habit never to reuse old ones when its a perfect time to replace it.
Ouch! Col - what a bummer - I lost the radiator in Spain! Minor compared to your problem but was laid up for 5 days!

Well, things are looking up. I've taken the whole exhaust off, inc the headers. They came off like a lamb. Woo Hoo! Took the oil cooler off as well, just to get clear access to the header bolts.
Sump is off and in at a local alloy welders, reckons he'll have it done tomorrow and won't cost more than $100.
Suzuki NZ don't have any gaskets in the country, so it has to come from Japan. The gasket is going to be the hold up with this fix.
So, with the pipes off, I gave them a bit of a shine up, done a bit of work on the collector as well. Took off a couple of brackets for the belly pan, cleaned them & painted them rattle can black. Few other touch ups too.
Going to be wet for the next few days, might do the LED indicators & caliper service - bung in the new pads while I wait for the gasket.
Sooo lucky with the header bolts, not a sign of corrosion in there either. I'll put some coppercote on the threads when I install them again.
BTW, is the torque the same when you put thread release on bolts? Think I read somewhere (Merc service) that if you use coppercote on the threads, the torque is less to account for the easier slipping of the bolt.
Sound right? or does everyone just use the std settings?
Rather than Copaslip, if you can, use Nickleslip on the header bolts instead. Both do the same but Nickleslip works at higher temperatures whereas Copaslip can dry out. But if you don't Copaslip is fine.
General rule of thumb I use for when bolts are "slipped" is to reduce the torque setting by 10%, so header bolts would be about 15ft/lb rather than 16.5ft/lb
far out Col. what a weekend. feeling sorry for ya big time. cut a gasket, itll be fine. the trick with marker pen is excellent stuff. id just torque the bolts up normal, they wont break. im now searching for a button head sump plug, allen key in middlle. 14 x 1.25, is that correct fellas. sort of something similar to rocker cover bolts. so if all you blokes can head me in right direction to find a supplier. check your local bolt shop. ive searched and can only find a couple close, wrong pitch. re thread would be easy but to buy correct would be better.

Woo Hoo! Got a 2nd hand sump & I fitted it up this afternoon.
Still waiting for the gasket from Japan, saying now next week, thought bugger it, I'll bung it on with the one I have & see how it goes. Sweet! No leaks. Bit of smoke n fumes on start up - all that polish & new paint getting hot. Fine now that she's had a run.
It can't be, but I reckon it's running smoother & more freely with the new oil I put in - 5.5 odd L of it.
Got Penrite 10/40 Full Syn in there now.

You're right, she goes (and sounds) great with the new can. Bonus too, at cruising, it's no more noticeable than before, drop a couple of gears and give her a handful, different story. Loving it!

Can ya do that? Change the pitch on that without f**kin it? If so, yeah, an Astra sump bung looks like the way then.
That thread would have to be bang on though, our sump wouldn't tolerate an off pitch bolt going in there - more than once anyway.
